I have a funny shaft on my Rat. It is 0.65" and a Single D. 3 sides are square with one side rounded. Looking to adapt that to a 3/4 DD coupler. Not having good luck finding one. My inclination is to run a bed on the non-D side and then file down...but if something exists already, I have plenty of other projects to work on. Any Ideas?
 
How hard would it be to change both ends to the double D configuration? A 0.65: shaft seems pretty small to me, most double D couplers are 0.75 on the rounded sides.
Generally, the flat sides on a double D shaft are longer then the curves sides. Does your single side "D" even fit into a double D coupler? If so, how much unused air space is available? The goal is to make it so it can't turn in the coupler.
Another option may be to pin it through the two flat sides, or, back in the old days, the round couplers were welded on the ends. Another possible option might be to add a couple of set screws in what should be the second curved side of the double D shaft.
